When ultrasonic waves are applied to metal contact surfaces, they generate high-frequency vibrations—tens of thousands of cycles per second—that transmit ultrasonic energy through the upper workpiece to the welding interface at a specific amplitude. Due to the high acoustic impedance at the interface (where the two metals meet), energy is rapidly converted into localized high heat; furthermore, because metals have relatively low thermal conductivity, the heat accumulates in the weld zone rather than dissipating, causing the metal at the contact surfaces to melt quickly. At this stage, specific pressure is applied to ensure the molten metal fuses thoroughly; this pressure is maintained for several seconds after the ultrasonic action ceases, allowing the metal to solidify and form a robust molecular bond, resulting in a weld strength that can approach that of the base material itself.
The quality of ultrasonic metal welding hinges on three critical parameters: transducer/sonotrode amplitude, welding pressure, and welding time. While welding time and pressure can be flexibly adjusted as needed, the amplitude is determined by the specifications of the transducer and the booster. These three parameters must be optimally balanced: excessive energy leads to over-melting and deformation of the workpiece, whereas insufficient energy prevents effective fusion; meanwhile, excessive pressure can also compromise welding stability. Notably, the optimal welding pressure is calculated by multiplying the side length of the weld area by the optimal pressure value per millimeter of the edge.
